We recently came across an interesting industry update: Tetra Pak is pouring 60 million euros (roughly 500 million CNY) into a pilot plant in Lund, Sweden. Their main goal? Ditch the traditional aluminiumfoil layer inside aseptic cartons and replace it with a new paperbased barrier coating.

 

Half a billion yuan, just to remove one thin foil layer.

 

If you are not deep in packaging, this story might feel irrelevant to regular custom carton shops. But for us working in paper box printing, this news tells us a lot about where our industry is heading.

 

 

Aluminium Foil: A LongStanding Headache for Carton Recycling

 

Everyone knows those milk and juice aseptic cartons. They are built in three layers: paper + aluminium foil + plastic. The paperboard gives the box rigidity; aluminium foil blocks oxygen and light for long shelflife; plastic takes care of heatsealing.

 

This setup works really well for protecting food products. The trouble starts when these cartons reach recycling.

 

At pulp mills, workers need to fully separate aluminium foil and plastic away from paper fibres. If separation is incomplete, pulp quality drops — recycled paper turns weaker and takes on dull grey shades. Many local recycling facilities simply refuse these multimaterial cartons because processing them is too much hassle.

 

This creates a frustrating realworld problem: something that looks like paper often cannot go into normal paper recycling streams.

 

We run into this exact issue daytoday on our custom box orders. Many of our clients order boxes with surface lamination or extra bonded materials. They assume “if it’s paperbased, it must be recyclable”. That laminated film, however, very often becomes the biggest roadblock for recycling.

 

 

Tetra Pak’s Solution: Simplifying from Three Layers to Two Main Components

 

Tetra Pak’s new paperbarrier tech follows one clear idea: take out the thick conventional aluminium foil. The old “paperaluminiumplastic” sandwich is reworked into two core material groups: paper and highperformance polymers.

 

Note: This paperbased barrier is not plain paper. It uses nanoscale metallised coating to get its barrier properties, yet the bulky aluminium foil is fully removed.

 

Without aluminium foil, paper content jumps to around 80 percent of the carton. When plantbased plastic made from sugarcane is added in, renewablematerial content can hit 92 percent. Tests certified by the Carbon Trust show up to 43 percent lower carbon footprint compared with oldergeneration cartons.

 

Recycling gets much simpler too. Only paper and polymer need to be split apart, so mills can recover betterquality recycled pulp.

 

This technology moved fast from trials to real market use. A dairy partner in Portugal ran pilot production back in 2023. Commercial launch happened in 2025 with a juice brand based in Spain. By February 2026, the technology landed on highspeed filling lines in Asia — South Korea’s Maeil Dairies is already using it for their soyamilk drinks.

 

It took less than three years from initial trials to Asian commercial rollout. That speed tells you how strongly the market supports simpler composite structures without heavy aluminium foil.

 

 

What This Means for Regular Carton Makers

 

We are not planning to start building aseptic beverage cartons here. What we see is a clear shift happening across the whole sector:

Good recyclability for multimaterial packaging is no longer just a nice marketing sellingpoint. It is becoming a basic requirement to win orders.

 

Tetra Pak’s huge investment in material upgrades answers one key question. Realworld sustainability for paper packaging cannot rely on how a package looks. It has to actually be recoverable when users throw it away.

 

Exportfocused brands are already facing similar pressure from the EU PPWR rules. Full mandatory compliance only kicksin in 2030, but overseas buyers are already vetting suppliers early. Factories that can deliver packaging compatible with local recycling systems get preference.

 

Here are a few practical points our team has taken away:

 

1. Think twice before recommending lamination and multilayer composite constructions longterm.

If you frequently quote PE lamination or aluminiumfoil composites for customers, keep upcoming regulatory and ESG pressures in mind. As big players like Tetra Pak push for simpler materials, certain composite options will keep losing market space.

 

2. “Design for separability” will grow more important.

Much of Tetra Pak’s recycling improvement comes from making nonpaper parts easier to split away from paper fibres. Whenever you really need coatings or films, pick options that break cleanly during repulping. Avoid composites that lock paper fibres permanently.

 

3. Do your homework before customers come asking tough questions.

Tetra Pak’s move is not some faroff warning. It is a signal showing which direction the industry is moving.

 

Years ago, carton factories mostly competed on print finish, price and leadtime. Moving forward, buyers will keep asking one critical question: what happens to this box once consumers throw it out?

 

Suppliers who can give honest, grounded answers will win more business. Those who cannot talk through endoflife performance risk getting cut from brand supplier lists.

 

We have seen many boxes that look identical on screen get rejected because of one small material detail. Tetra Pak is not spending hundreds of millions for no reason. They understand the risk: fail to update your materials, and you risk losing market access. The same lesson holds true for every carton printer.
